Ford AdBlue repairs in Manchester

Few dashboard messages worry drivers more than an AdBlue warning that starts counting down the miles until the engine will not restart. It usually appears without warning, often on a van that needs to be working, and the messages themselves rarely explain what is actually wrong. Topping the tank up sometimes helps and sometimes changes nothing at all.

What the AdBlue and SCR system does

AdBlue is not a fuel additive and it does not go anywhere near the engine. It is a urea solution stored in its own separate tank, and its only job is to reduce oxides of nitrogen — NOx — in the exhaust.

The system is called SCR, selective catalytic reduction. A metering pump draws AdBlue from the tank and delivers it to an injector, sometimes called a dosing valve, mounted in the exhaust upstream of the SCR catalyst. The injector sprays a fine mist into the hot exhaust gas, where it converts to ammonia. Inside the catalyst that ammonia reacts with the NOx and converts it into nitrogen and water vapour, both harmless.

Getting the dose right matters. Too little and NOx passes through untreated; too much and you get ammonia slip and crystal deposits. So the engine management system monitors the results using NOx sensors, typically one before and one after the catalyst, and continuously adjusts the dosing rate based on what those sensors report.

Two other details cause a lot of the real-world faults. AdBlue freezes at around minus eleven degrees Celsius, so the tank, lines and pump have electric heaters — and those heaters and their relays fail. And AdBlue crystallises into a hard white deposit whenever it is exposed to air or heat outside the system, which is what blocks injectors and lines.

Because emissions compliance is legally required, the vehicle enforces the system. If a genuine fault is detected or the tank runs dry, you get warnings, then a countdown, then a restriction — typically reduced power followed by a refusal to restart once the countdown reaches zero.

Common faults and warning signs

Simply running out of AdBlue

The most common cause and the easiest to fix. Consumption varies enormously with load and driving style, so vans and towing vehicles get through it much faster than owners expect. If the tank has run properly dry, a top-up alone sometimes will not clear the warning — the system needs to see a valid level change and complete a self-check, and occasionally the fault has to be cleared with diagnostic equipment.

NOx sensor failure

NOx sensors live in a brutal environment — extreme heat, vibration, and constant exposure to exhaust gas. They are one of the most frequent failures on the whole system. A failing sensor may read implausible values, respond too slowly, or simply stop communicating. Because the engine management uses those readings to decide dosing, a bad sensor can trigger warnings even when the dosing hardware is perfect. It can also cause the opposite problem: the system doses incorrectly based on wrong information.

Injector or dosing valve blockage

Crystallised urea builds up around the injector tip and restricts or blocks the spray. Symptoms include dosing quantity faults, pressure build-up errors and poor conversion efficiency codes. In many cases the injector can be cleaned and its seals renewed rather than replaced outright.

Pump and pressure faults

The metering pump has to build and hold a specific pressure. It can fail electrically, wear internally, or lose pressure through a leaking line or a perished seal. Typical codes relate to pressure not being reached, taking too long to build, or dropping away during operation.

Heater and freezing faults

In a Manchester winter this is a genuinely common one. If the tank or line heater has failed, frozen AdBlue cannot be delivered and the system reports a supply fault. The vehicle is designed to tolerate a frozen tank briefly on start-up, but not a heater that never works.

Level and quality sensor faults

A faulty level sensor can report an empty tank that is actually full, producing a countdown with no real shortage. Contaminated AdBlue — the wrong fluid, water, or fluid that has been sitting for years past its shelf life — causes quality faults and can damage the catalyst.

SCR catalyst efficiency faults

The most serious outcome. If the catalyst has been damaged, usually by long-term over-dosing, contamination or heat, it stops converting properly and the system reports low efficiency. This is why chasing the root cause early matters — an ignored sensor fault can end up costing a catalyst.

Our diagnostic process

AdBlue faults are a poor candidate for parts-swapping. NOx sensors and pumps are expensive, and fitting one on a hunch is an expensive way to learn nothing.

We start with a full scan of the engine and emissions modules, including stored, pending and permanent codes with freeze-frame data. Permanent codes matter here — they cannot simply be cleared and require the system to pass its own monitors, which is why a fault that appears fixed can keep coming back.

Then live data. We look at both NOx sensor readings and compare them against each other and against expected values for the operating conditions, dosing quantity requested versus delivered, system pressure during a dosing cycle, tank level and temperature, heater circuit operation, and conversion efficiency calculations. Comparing upstream and downstream NOx readings usually tells us straight away whether the catalyst is doing its job or whether a sensor is lying.

We carry out actuator tests where appropriate, commanding the pump and injector to run so we can watch pressure build and hold in real time. We inspect physically for crystallisation at the injector and unions, check the wiring and connectors — corroded connectors under a van are a genuinely common cause — and verify the fluid itself is correct and uncontaminated.

Repair and replacement options

Refill and system reset. Where the tank has genuinely run dry, we refill with correct-specification fluid, confirm the level sensor is reporting accurately and reset the countdown once the system passes its checks.

Cleaning and decrystallisation. Blocked injectors, lines and unions can often be cleaned and resealed rather than replaced, which keeps the cost down considerably.

Sensor and component replacement. Where a NOx sensor, level sensor, heater, pump or injector has genuinely failed, we replace it with a quality part and confirm correct operation on live data afterwards. We will tell you whether we are quoting genuine Ford or a high-quality equivalent.

Wiring and connector repair. A surprising proportion of AdBlue faults are electrical rather than mechanical — chafed looms, corroded plugs and water ingress. Repairing those properly is far cheaper than the part everyone assumes has failed.

Catalyst replacement. Only where testing shows the SCR catalyst itself has lost efficiency and cannot be recovered.

Whatever we do, we verify the repair by running the system and confirming the monitors complete, rather than clearing codes and hoping. We do not offer AdBlue system removal or emulators — they are illegal for road use in the UK and would fail the MOT.

Preventative maintenance

The AdBlue system is largely maintenance-free, but a few things genuinely extend its life. Keep the tank reasonably topped up rather than running it to empty; repeatedly running dry is hard on the pump and can draw air and sediment into the system. Use fresh, correct-specification fluid from a sealed container — AdBlue has a shelf life and degrades in heat, and a cheap contaminated batch can cost you a catalyst.

Take care when filling. Spilled AdBlue crystallises and corrodes, so wipe up any spills and keep the filler neck clean and capped. Never top up with anything other than AdBlue, and never add water to stretch it.

Act on the first warning rather than the countdown. Early messages are informational; by the time you are counting down miles your options are narrower and you risk being stranded. And keep the rest of the exhaust system healthy — a diesel that is running rich or has a blocked filter puts extra load on the SCR system. Why is my Ford still showing an AdBlue warning after I topped it up?

Either the system has not yet seen a valid level change and completed its self-check, or the warning was never about the level in the first place — a NOx sensor, pump, heater or injector fault produces very similar messages. Diagnostic testing tells us which.

Will my Ford really refuse to start?

Yes. Once the countdown reaches zero the vehicle will not restart, by design, because emissions compliance is legally required. It is much better to have the fault looked at while you can still drive it in.

What does a NOx sensor do and why do they fail so often?

NOx sensors measure oxides of nitrogen before and after the catalyst so the system knows how much AdBlue to inject. They sit in extreme heat and constant vibration, which is why they are one of the most common failures on the system.

What are the white crystals around my AdBlue filler or under the van?

That is crystallised urea, which forms wherever AdBlue is exposed to air or heat outside the system. It usually indicates a spill or a leak, and around the injector it can cause blockages.
